The manufacturing process of a foam mattress begins with the cutting of raw materials. Based on the mattress design dimensions, high-density foam, memory foam, or cushioning material is cut into the required shape. Some high-end mattresses employ a multi-layer combination process, stacking foams of different densities or functions to achieve zoned support and comfortable cushioning. This step requires precise measurement and cutting to ensure alignment of each layer and guarantee overall structural stability.

 

After cutting, the comfort layer is combined with the core support layer, secured using pressing, bonding, or sewing techniques. Some mattresses add quilting to the surface of the comfort layer, ensuring a tight bond between the foam and the fabric, preventing shifting, and enhancing the mattress's durability and aesthetics. For memory foam or latex layers, ventilation holes or perforations are often incorporated to improve breathability and moisture wicking. The mattress is then covered with an outer fabric, using a durable, breathable, and comfortable material as a protective layer, secured using quilting, overlocking, or sewing techniques. After completion, the mattress typically undergoes shaping and testing, including flatness, resilience, edge strength, and surface aesthetics, to ensure the finished mattress is comfortable, durable, and structurally stable during use.
